Material Selection for Heavy-Duty, High-Load Bushings in Coal Mining Applications
When a large-diameter bushing runs against a 4340 forged steel trunnion / shaft in a coal mine—with haul vehicles passing repeatedly and the joint cycling open/closed every five minutes—ordinary bronze is generally not suitable. Here is the material matrix we recommend, and why.
The Application: Why This Is a Heavy-Duty Case
Coal-mining duty cycles are among the harshest environments for a bearing surface. The conditions described by the customer combine several stress multipliers at once:
- Coal mine environment — abrasive dust, moisture, and contamination that accelerate wear on any sliding surface.
- Repeated vehicle passes — shock and impact loads transmitted directly into the trunnion and its bushings.
- 5-minute open/close cycle — continuous low-speed oscillation and start-stop motion, a demanding case for film lubrication.
- 4340 forged steel shaft / trunnion — a very hard, high-strength mating surface that will quickly score a soft bushing.
- Forced (positive) lubrication — a grease or oil system is present, but it must be supported by a material that tolerates boundary lubrication.
Engineering Verification — What We Calculate Before Specifying
Material grade alone does not define the solution. A large-diameter bushing must be verified against the duty cycle before we commit to a grade. The checklist below is part of every heavy-duty mining quotation:
| Parameter to Verify | Why It Matters for the Bushing Design |
|---|---|
| Static / dynamic bearing pressure | Confirms bearing pressure stays within the alloy’s allowable pressure upper limit and that wall thickness can carry peak and cyclic loads without yield or brinelling. |
| PV value (pressure × velocity) | A key wear limit for a lubricated bearing; operating PV must stay within the material’s allowable PV upper limit, especially under 5-minute cycling. |
| Oscillating angle / frequency | Low-speed, high-angle oscillation changes film formation versus continuous rotation—directly affects material and lube choice. |
| Load distribution | Edge loading vs uniform contact sets the effective pressure and the required conformability. |
| Shaft hardness and surface finish | A 4340 forged steel trunnion must hit a target hardness and Ra so the bushing wears, not the shaft. |
| Lubricant type and supply pressure | Forced lubrication parameters decide whether plain C86300/C95400 is enough or graphite plugs are needed. |
| Bushing wall thickness | Large-diameter parts need enough section to resist deformation and spread load into the housing. |
| Split-bushing joint design | Joint location and relief grooves control gap closure and prevent local scoring on a 5-minute cycle. |
| Housing interference / clearance | Correct interference fit prevents rotation in the bore; correct clearance preserves the lube film. |
| Impact loading from 80-tonne trucks | Dynamic shock factor applied to the verified reaction force—not the GVM—when sizing the bushing. |
Only after these are calculated from the customer’s actual support count, bearing layout, and reaction forces do we lock in the material and dimensions.
Recommended Material Matrix
Prioritized by fit for the coal-mine, high-load, low-speed-oscillation duty cycle described above, and assuming the engineering checks above are satisfied.
| Recommendation | Material | Key Properties | Fit for This Application |
|---|---|---|---|
| Priority | C86300 Manganese Bronze | High strength, high load capacity, good wear resistance; well suited for heavy-load, low-speed oscillating motion. | Recommended for large-diameter bushings under repeated impact and 5-minute cycling. |
| Priority | C95400 Aluminum Bronze | High strength, wear- and impact-resistant, with better machinability than C86300. | Strong alternative when machining or supply favors aluminum bronze; very capable in mining service. |
| Optional | C95500 Aluminum Bronze | Higher strength and hardness, dependable wear performance under heavy load. | Select for demanding sustained load cases or where extra margin is required. |
| Special | C86300 + solid lubricant / graphite plugs | Combines high load capacity with embedded self-lubrication at start-stop points. | Use when the lubrication scheme must be confirmed or as insurance against lube loss. |
Why Not Ordinary Bronze?
Standard wrought bronzes (e.g., common tin bronzes) are too soft and lack the yield strength for a large-diameter bushing carrying shock loads from haul-vehicle traffic against a 4340 shaft. Under the 5-minute start-stop cycle they risk embedding abrasion, galling, and premature dimensional loss. High-strength cast copper alloys (manganese and aluminum bronzes) are specifically engineered for heavy-duty, high-load applications and maintain a hard, stable bearing surface.
Material-by-Material Notes
C86300 Manganese Bronze — Recommended
The workhorse for heavy-duty mining bushings. Its high tensile and yield strength, paired with strong anti-wear behavior under low-speed oscillation, make it the natural match for a 4340 forged steel trunnion subjected to repeated vehicle impact and frequent cycling.
C95400 Aluminum Bronze — Strong Alternative
Offers comparable strength with good corrosion resistance and easier machinability, which can shorten lead time on large-diameter parts. A reliable, widely stocked option for heavy-duty mining applications.
C95500 Aluminum Bronze — High-Load Option
The higher-strength nickel-aluminum bronze for demanding loads. Specify it when the duty factor pushes beyond typical C95400 service limits.
C86300 + Solid Lubricant / Graphite Plugs — Special Scheme
Where lubrication reliability is in question, embedded graphite or solid-lubricant plugs provide boundary lubrication exactly at the low-speed start-stop points. Confirm the forced-lubrication design before choosing; this option is the safety net.

Frequently Asked Questions
What material would you recommend for this heavy-duty application?
For a large-diameter bushing on a 4340 forged steel trunnion in a coal mine with repeated vehicle passes and 5-minute cycling, we recommend a high-strength cast copper alloy—C86300 Manganese Bronze as the primary recommendation, with C95400 Aluminum Bronze as a strong alternative and C95500 for demanding loads. Ordinary bronze is not advised.
Why pair a copper-alloy bushing with a 4340 forged steel shaft?
4340 forged steel is very hard and strong; the bushing should be a high-strength, wear-resistant alloy that will not gall or embed abrasives. Cast manganese/aluminum bronzes provide that stable, hard bearing surface while remaining softer than the shaft to protect it.
Does forced lubrication mean I can use a softer bronze?
No. Forced lubrication helps, but the start-stop, low-speed oscillation and impact from vehicle traffic still demand a high-strength material. If lubrication reliability is uncertain, add graphite plugs to C86300.
Is the 80-tonne truck mass the load on one bushing?
No—80 tonnes GVM is the whole vehicle’s mass, shared across the structure. The load on a single bushing depends on the number of supports on each side of the bridge, the bearing arrangement, and the actual reaction forces. We size the bushing from the verified reaction (with an impact factor for truck shock), not directly from GVM.
Can you recommend a material from the duty cycle alone?
We can suggest a shortlist (C86300 / C95400 / C95500), but final grade and dimensions are fixed only after checking bearing pressure, PV value, oscillation, shaft hardness/finish, lube supply, wall thickness, split-joint design, and housing fit against your real load data.
